Here is an interesting article I stumbled across talking about the challenges that Ford will face manufacturing the aluminum bodied F-150. It focuses on the current JLR expertise in aluminum and the challenges that they deal with. Turns out Ford did a lot of the work developing the JLR aluminum production system so they do have quite a bit of experience in dealing with aluminum. How 100,000ish units per year will translate to 650,00oish units per year is for another story though. Link to !!!error: Indecipherable SUB-paragraph formatting!!! .

SOLIHULL, England — The humble rivet.
That's what Demos Hoursoglou, Jaguar Land Rover's body-in-white manufacturing manager here, puts near the top of his list of worries about assembling the aluminum body of the Range Rover.
The 2014 Range Rover body uses 17 types of rivets, 3,722 per vehicle. If one jams in a gun or is inserted incorrectly, production stops.

you can weld aluminum plates, but rivets are definitely the way to go, interesting read.

Yeah, I thought it was really interesting. He definitely glossed over the difficulties of spot welding. Its not nearly as easy as he makes it sound to get a proper spot weld every single time when you're doing thousands per car on all sorts of different alloys and thicknesses. But the logistics of making sure the right rivet ends up in the right spot would be enough to make a guy go cross eyed.

Land Rover Series were a mix of spot welds and rivets. Generally repair is riveting, if possible, because the spot welds are not possible to duplicate with anything but a very carefully set up rig. Take a close look at the rear quarter in this pic - you can see a row of welds standing out through the paint.

Friction Stir Welding. It has been used on aircraft for a number of years.
